Where to Find Solar Cells

Depending on what size solar panel you are going to build, will dictate how many solar cells you are going to need. The cheapest way to get cells is either from eBay or find a local firm who uses solar cells in their equipment. There are many companies who use solar cells to power road signs, their signs suffer from wear and tear and are chucked in the skip. The good news is that the cells work fine and just need a bit of TLC.

Soldering Tool

Plywood - 15mm Thickness

The plywood is the main part of the construction of your solar panel. Get a good sheet of flat plywood and cut it to size. We will be treating the plywood later to make sure it doesn't rot when left outside to the elements.

Soft or Preferably Hard Wood

If you get a piece of 2"x1" and cut a rebate this will make a good frame to keep the flexible-glass in place. Hardwood is best but whatever wood you get, we will protect it with UV paint.

Flexi-Glass

Flexi- glass is used to protect the solar cells and all the electrical wiring. Some people like to use special glass that has the ability to collect infrared light. This is expensive but it will make your solar panel more efficient as the infrared feature will allow you to convert the suns energy in cloudy conditions.

Soldering Wire - Tabbing Wire

This soldering wire enables you to connect the various solar cells together and so make a complete solar panel. The tabbing or soldering wire is manufactured from tin and has a very melting point.

Silicone

Silicon is used to make the solar panel water tight by filling the gap between the flexi glass and the wooden frame. It is also used to hold the cells in place.

Solder

The solar cells are joined to the copper wire using solder. The copper wires carry the current, which the solar cells have produced, to either an inverter, or batteries or to the grid. Sometimes the tabbing wire lifts of the backing board or cell, you can use the solder to stick it back down again.

Soldering Flux

A flux pen is used to assist the tabbing wire to stick to the cells. You run the pen over the area where you want the wire to be assembled and then with the aid of a soldering iron, the tabbing wire is secured in position.

UV Wood Protector

To give your solar panel assembly as longer life as possible, it is recommended that the frame which holds the flexible-glass in place and the plywood be given a coating of UV protection.

Volt Meter

The volt meter is used to test each cells output as it is assembled to the board. The output increases as you add more solar cells.

How To Clean Gel Flux Residue From a Circuit Board After Hand Soldering a Quad Flat Pack

This article describes how to clean gel flux residue from a circuit board after hand soldering a quad flat pack component. The process involves full immersion cleaning, which means fully submersing the board into solvent while brushing in order to dislodge and dissolve as much of the flux residue as possible.

Start by putting on some "powder free latex gloves" to protect your hands. Also make sure that you are wearing safety glasses and that your work area is reasonably well ventilated.

Place the board on the bench. No solvents are used at this stage. I call this step "dry wiping". Get a small brush, such as a horse hair or small parts cleaning brush and simply run the brush along each edge to remove the bulk of the flux residue.

Wipe the brush on a tissue to get the flux residue off of the brush. The objective is just to remove the bulk of the flux residue before the full immersion cleaning process.

Next, place your circuit board into a plastic container with some methylated spirits (or "metho").

The plastic container can be a lunch box, a food container or an empty ice cream container. Choose the size of the container depending on how big your circuit boards are and how many you want to put in to wash or soak at one time.

Ensure that there is enough metho in the container to fully immerse the board, including the components.

Then simply brush around the edge of the chip where the flux residue is. Continue to brush around until it looks like most of the flux residue has come off.

Take the board out of the metho to get an idea of how you are going.

Blow off the metho with compressed air (a nozzle, moisture separator, air hose and air compressor). The compressed air also helps to dislodge the residue, especially some of the residue sitting behind the chip legs.

At this stage you will be able to see how much of the flux residue is left on the board. Put the board back into the metho and do some more brushing.

Take the board out again and blow off the metho and residue with the compressed air. Again, you will be able to see how much residue is left. The residue will look like a think sticky film. Put the board back in and give it another go.

Keep going until you are satisfied that you have removed as much of the flux residue as possible. You don't have to worry is there is a little bit of flux residue left on the board because the gel flux used is "no-clean" type, which is inert and non-corrosive.

How To Make A Long Distance Listening Device

Before I begin I'd like to say that the information I am about to provide is for educational purposes, and should not be used for evil. If you want to make one... use at your own risk.

Planting a bug isn't the only way to spy on folks or get intelligence. Besides, planting a bug is risky- they can be easily found and you'd have to first gain access to the area in question to plant it. But not with a laser listening device! Every component is right there with you in spy headquarters!

Here's the simple break down before I continue. The setup involves a laser, a receiver, and a glass window. The laser fires at the window, reflects, hits the receiver and is transformed into sound waves for you to hear.

* A good quality laser pointer
* A cadmium sulfide photocell (can be found at electronics shops or online)
* An old pair of headphones
* A soldering iron and solder
* A mini tripod
* Tape
* Scissors
* A computer (laptop preferably)
* Audio software (something nice and free like Audacity

OK, here goes. The first thing you need to do is understand the science behind this awesome device. When you speak in a room with a closed window, your voice creates vibrations that will move the glass. If you were to point a laser at the glass, the little back and forth motions of the glass will affect the time it takes reflected light to reach it's destination. The cadmium sulfide photocell, which is very sensitive to infrared light, is the destination. When you modify the photocell, the differences in the time it takes the laser to return are detected. Then the differences are turned into sound.

So cut off the head piece of the old headphones (you just want the cord and jack). Strip off the end of the cord and you should see three (3) wires. Strip the ends off the wires. Get your cadmium sulfide photocell ready (it should have two (2) wires coming out of it). Get the soldering iron up to temperature and carefully solder two of the headphone wires to one of the photocell wires and solder the remaining headphone wire to the other photocell wire.

Now here's the tricky part. Tape the button of the laser pointer down and attach it to the tripod. Now position the tripod so that the laser hits the window in question. Plug the headphone jack into the computer and open up the audio software. Adjust the tripod and determine the angle of reflection (you may have to get your photocell/headphone wire to another room to catch the reflection). Move the photocell so that it is hit by the laser (you may have to tape it in place) Begin recording!

Now the recording is likely going to be quite noisy. Weather may scramble the received laser. Also any other things in the room that could cause vibrations on the glass may distort audio. Audacity has the capability to remove some noise from audio recordings, so you just may be able to get a conversation!!

Choosing the Right Soldering Iron for Electronics Work

Dan, one of my Facebook buddies, wrote to me asking about choosing a soldering iron:

"Quick question... I'm looking for a new soldering iron. would you recommend anything under 40 dollars without a soldering station? I'm getting tired of my RadioShack 45 watt iron with the screw on tips (and having to use a bench grinder everyday to clean the tips)."

I've been asked this question quite a bit, so I thought it was time to put something together explaining about soldering irons, flux and tinning.

Soldering Iron
The first thing I would recommend is getting an adjustable temperature soldering iron, and get used to setting the correct temperature for the different types of parts you are working with - hotter for larger gauge, and cooler for thinner, finer work. I typically work in the 325F to 400F range. I've been using the Velleman LAB1U, it has a built in multi-meter and power supply. These can be a bit pricey, so check out the Weller brand - sometimes they go on sale for around . I would avoid the Cold Heat soldering irons - they are unsuitable for delicate electronics, as are the big soldering "gun" type irons.

I used to use quite large gauge solder and tips, but just recently (after doing a lot of surface-mount work) switched to 1/32″ tip and 0.32″ diameter solder. This allows for much finer control with less overspill.

My soldering iron has a built in "damp sponge" to clean off excess solder inbetween uses. In the past I have used regular paper towels to do the same job, but a dedicated sponge with a circular hole cut in the middle really works best.

Helping Hands
The next thing I wouldn't be without is are some "Helping Hands" - these are pairs of crocodile clips that can be used to hold the workpiece while you concentrate on the soldering. this is really important, as it won't be long before you realise that you need 4 hands to solder things.

Even better than helping hands is a:

Bench Vice/Vise
I bought one of these 2 years ago and it's proven to be invaluable. The brand I use is "PanaVise" and they come with a range of bases and options - Fry's carries them, and they are available online. You can put the whole PCB you are working on into the vice, insert the components and then just flip it over to solder.

Flux Pen
Rosin Flux is a substance that encourages the solder to flow. If you find that you are having trouble getting a good solder joint then it's probably because the heat transfer isn't working correctly, or the components are dirty. Applying some solder flux to the joint area will really help - I've been using a flux pen for years and wouldn't want to be without one. An alternative is flux paste - like toothpaste it comes in a tube and can be applied with the fingers.

Tip Tinner and Cleaner
When you first fit a new soldering iron tip it will be bright, shiny and very difficult to work with. The solder will not stick to it and so you cannot "tin" the tip properly. Some people will use fine sandpaper to break in a new tip but I prefer to dip the new tip into some RadioShack "Tip Tinner and Cleaner". This starts the process nicely. It's also a good idea to dip the soldering iron after you are finished, and before you switch off. I find that it really helps to prevent the tip from wearing out prematurely.

Fume extractor
If you do a lot of soldering, then you need to get something installed on your bench to divert the fumes away from your face. It's not recommended to breath in solder fumes at all. I use a small fan, but a proper extractor is a very good idea.

Wire Cutters
The final piece of essential equipment is a pair of sharp, flat bottomed wire cutters. These are used to trim off excess component wire (the "leg") after soldering. The flat bottom is important to get the cut as close to the PCB as possible. Don't go too cheap with these, I paid about for mine.

That just about covers the basics of soldering, I would also think about getting a loupe (magnifier), some solder wick and solder "sucker" for removal, wire strippers and isopropyl alcohol and an old toothbrush for flux removal.

Make a Solder Free Stained Glass Box

Solder free stained glass boxes are fun to make. You can make these boxes to hold jewelry, mementos, or anything else you want. Their size can be customized to your need or space. In just an hour, you can make one of theses boxes.

To make a square or rectangular box, cut a piece of glass or mirror for the bottom of the box. The size of this piece will be the size of the box you want to make. To cut the sides of the box, first determine how deep you want the box. Then cut 2 pieces of glass that is the same length as the glass you cut for your bottom piece by the height you desire. Then cut 2 more pieces, the width of the bottom piece minus 1/4 inch (the thickness of the glass times 2) and by the same height you cut the other two pieces. The last 2 pieces you need to cut is for the top of the box. Using the bottom glass for you pattern, cut one piece of glass that is 1/2 inch bigger on all four sides and one piece that is 1/4 inch smaller on all four sides.

Soldering Tool

Once all your pieces are cut, lightly grind all the edges. Then clean and dry all the pieces and you are ready to assemble your box. To assemble box, you will need Weldbond glass glue. It is strong and it dries clear.

Using a thin line of glue on the edges of the side glass and attach them to the outer surface perimeter of your bottom piece. Do this one piece at a time. If excess glue squeezes out, use a damp q-tip to wipe off excess. Once all four sides of your box are glued, set it aside to dry. To make the top of your box, center the smaller top piece on the larger top piece. Use only a few small dots of glue to adhere these two pieces together. Let all pieces thoroughly dry (24-48 hours).

To embellish the top of your box, you can attach glass nuggets or whatever else you would like.
